Some Garmin PNAs will exhibit such behavour if a card is inserted when running, others will reboot automatically. Not reading the card on booting is unusual however.
Okay thanks!

Yeah it's definitely a weird problem especially when it never existed before. It should be noted that updating the Garmin firmware to 2.20 on this unit (the only update there is) is a bad mistake as well--it causes a the particularly bad issue of the dreaded RTL trap which can only be avoided by regularly clearing the shutdown causes else an RTL trap will occur when the non vol fills and freeze up the unit. However the SD card problem did not happen with that update as I updated the unit long before this started occurring. I really wish Garmin would update this firmware or for there to be a way for me to get the 2.10 firmware back but it seems impossible. Is there a link/email to submit errors in f/w to Garmin? Perhaps they could at least look into it--it's a well known and readily repeatable error.

Anyway what used to happen without maps on the unit (and SD card maps inserted) was you'd get the message of "No maps found on unit...no routing...blah blah" at startup but it would disappear and the SD maps would load and be fully accessible. However for the last little while it's been a nightmare, refusing to read the card most of the time and requiring the re-insertion routine. I'm hoping I've now solved the problem but I gotta give it some time to see if it recurs, 'cause I really don't trust it anymore lol.

Ahh interesting. Perhaps I will try that if my current strategy has failed. The good news is I can fit most of the files on the unit's available ~3.65GiB, just not all of them. As long as I keep the main IMG on the unit I think it will be okay but remains to be seen as mentioned above. Will report back in a few days (or if it fails to read again anytime soon).
